Packaging Incoming Inspection and AQL FAQ
Data: ISO's standards catalogue covers quality-management and sampling conventions that define how inspection sampling and acceptance decisions are documented.
Judgment: Adopt a documented sampling convention rather than a house rule, because a plan another party can apply and reach the same decision is defensible when a lot is rejected.

Data: The U.S. FTC's truth-in-advertising guidance requires environmental claims to be substantiated, including recycled-content and recyclability statements about received packaging.
Judgment: Inspect and record the evidence behind a claim at receipt, because a claim that cannot be traced to a verified lot is a claims risk even when the pack performs well.

Data: ASTM International publishes packaging test methods, letting a brand verify a structural or material property against a shared procedure.
Judgment: Reference a published method in the inspection plan, because a result without a named method cannot be compared between lots or suppliers.

What is AQL in packaging acceptance?
AQL, acceptable quality limit, is the worst quality level still considered acceptable for a lot, expressed as a defect percentage and read through a sampling plan that fixes how many units to inspect and how many defects trigger rejection. In packaging it lets a buyer accept or reject a lot from a sample rather than inspecting every unit. Set the AQL per defect class, because a cosmetic flaw and a food-contact defect should not share one limit.
Which packaging defects should be critical, major, or minor?
Classify by consequence, not appearance. Critical defects breach food contact, create a safety risk, or make the pack unusable, and usually carry a zero or near-zero limit. Major defects affect function or specification, such as a wrong material or an out-of-tolerance dimension. Minor defects are cosmetic and do not affect use. Assign an AQL per class, then inspect and record against each.
How many units should be inspected from a lot?
The sample size comes from the sampling plan, which is driven by lot size and the chosen AQL. Do not invent a fixed percentage; use a recognized sampling convention so the acceptance number is defensible. Apply the plan per defect class so a lot can pass on minors and fail on majors. Where supplier history is poor, tighten inspection; where it is clean, reduce it under the switching rule.
What should an incoming packaging inspection record contain?
The lot identifier and supplier, quantities received and sampled, the sampling plan and AQL applied per class, defects found by class, the accept or reject decision, the named inspector, and any non-conformance raised. Keep the record with the supplier quality file so a trend becomes visible across lots. A record that captures only pass or fail loses the data needed to act on a drifting supplier.
What should be inspected specifically in sustainable packaging?
Material identity and grade, recycled content against the specified threshold, coating and barrier grade, whether any compostability or recyclability claim matches the certified scope, print wording against approved copy, and odor for food packs. The recycled-content and coating checks matter most, because a supplier may substitute a grade without saying so, and the change may not be visible on the finished pack.
What should happen when a lot fails?
Quarantine the lot, document the defects by class, raise a non-conformance with the supplier, and decide whether to return, sort, or use under a documented concession with a named approver. Agree containment and root cause with the supplier, then verify the next lots. Write these steps into the supplier terms so a rejection does not become a negotiation about whether the defect mattered.
