What packaging materials are actually scaling in 2026?

Four families are moving from pilot to volume: molded and formed fiber for rigid, insert, and cushioning formats, monomaterial polyethylene and polypropylene films that sort in existing streams, paper-based flexible packaging with a functional coating, and recycled-content resin grades with verified chain of custody. The common thread is fit with existing collection and sorting infrastructure. Materials that need a new recovery stream remain largely in demonstration, whatever their technical performance in a lab. A brand choosing a material is also choosing a recovery route, and the second choice is usually harder.

Are PFAS-free barrier coatings ready for volume use?

For many applications, yes. Water-based and dispersion barrier coatings have replaced PFAS in a growing share of fiber foodservice and dry-food packaging where grease and moisture hold-out at moderate temperatures is the requirement. Limits show up in very high heat, long shelf life, and aggressive grease loads, where performance is still maturing. Test the finished pack at the real service condition rather than accepting a coating datasheet number, and ask for the applied coating weight alongside the substrate formation data — a barrier failure is usually a coating-application issue, not a substrate failure.

What separates a scalable material from a demonstration project?

Five signals separate them: infrastructure fit, meaning the material sorts in the markets you sell in today; supply depth, meaning two or more qualified suppliers rather than a single pilot-scale source; a cost curve converging with incumbents rather than set by scarcity; performance validated at your actual service condition rather than on a datasheet; and a current compliance file with certification and food-contact status documented. Score infrastructure fit before performance, because a material that fails that gate cannot be rescued by an impressive barrier number.

How should a brand test a new packaging material?

Run a five-gate test: material composition and food-contact status, performance at the real service condition and full shelf life, sortability in each market where the pack sells, supply availability at your forecast volume, and the footprint result under your own boundary. A material that passes three gates and fails one is not ready. Request the certification, the test report, and a written supply commitment, and run a pilot on a single SKU before committing a category. Most failed switches trace to a gate that was assumed rather than tested.

Do compostable and bio-based materials have a route to scale?

Only where a recovery stream exists. A compostable grade delivers its intended outcome when industrial composting collection actually serves the market the pack sells in; where that collection is absent, the material lands in residual waste and the claim does not hold. Compostable formats perform well in closed-loop foodservice settings with controlled collection. Elsewhere, the design question becomes whether the same function can be met with a material that already flows through established collection, which is usually a more reliable route to volume.

How should material claims be worded for different markets?

Tie every claim to the markets where the pack ships. A material claim such as recyclable or compostable depends on whether the market can actually process the pack, so a statement that is true in one country and false in another creates a per-market labelling obligation. Publish the qualification only where it is accurate, keep the certification and test evidence on file, and align legal and marketing on one wording set before artwork is released.
